Managed to buy two warrior boxes for $30 AU each,

I'm going to equip them all with clubs, however is it better running 2 x 20 units or a 1 x 30 with a 1 x 10?

This is just a friendly game though, no tournaments just yet

1 unit of 40, then buy one more box and field a unit of 20 also. The big unit will get extra attacks snd +1 to hit.

I say a 30 and a 10. That gives you two units, one that is big, but still gets the buff of having 20 when a couple die.

Definitely 30 10. 10 man units can just hold objectives while the 30 go do work. As Bowser mentioned, you want to pad your bonuses to allow for a few guys to die.

I have no opinion on unit size, but I think spears are better than clubs, especially if you field larger units.

it depends.
If you need battlelines, 30 and 10, otherwise 1x40 can serve you better.
Equip the 10 saurus unit with club, the 30 with spears.
